Molded pulp – the same category of material used in egg cartons and fruit trays – has moved well beyond those original applications into cosmetics, electronics and food packaging as brands look for a genuinely recyclable and biodegradable alternative to foam and plastic inserts. It will not replace every application, but for the right product it offers a sustainability story that plastic simply cannot match. Here is how it works and when it is the right choice.

What Molded Pulp Is Made From

Molded pulp is made from recycled paper fiber – typically a mix of recycled cardboard, newspaper, or in some cases bamboo or sugarcane bagasse – mixed with water into a slurry, then formed under vacuum pressure into a mold and dried. The result is a rigid, lightweight structure that biodegrades naturally and is widely accepted in standard paper recycling streams, unlike expanded foam (EPS) or molded plastic trays.

Thick-Wall vs Thin-Wall Molded Pulp

There are two main production grades, and the difference matters for how your product will actually look and feel:

  • Thick-wall pulp – the coarser, more visibly fibrous finish typically associated with egg cartons; lower cost, faster to produce, and well suited to purely protective inner packaging that the customer is not meant to see as a design element.
  • Thin-wall (or “molded fiber”) pulp – a smoother, more refined finish achieved with finer pulp and additional processing, increasingly used for visible presentation trays in cosmetics and premium electronics packaging where the tray itself is part of the unboxing experience.

Where Molded Pulp Works Well

  • Product protection inserts – trays that cradle glass bottles, jars, or electronics components inside an outer box, replacing foam or plastic thermoform inserts, similar in function to the options covered in our packaging inserts guide
  • Food and beverage trays – produce trays, bottle trays, and similar applications where the material’s food-safe, compostable properties are a direct selling point
  • Cosmetics and skincare presentation – thin-wall trays that hold jars or bottles in a gift set, particularly for brands emphasizing sustainability as part of their positioning

Where It Is Not the Best Fit

Molded pulp is not ideal for products needing extremely tight tolerances or complex geometric cavities – the molding process has more dimensional variance than precision-cut foam. It also has a visibly different aesthetic from plastic or foam that not every brand wants for every product; some categories benefit from the visible sustainability cue, others find it works against a more polished, high-gloss brand image.

Cost and Lead Time Considerations

Molded pulp requires a custom mold tool specific to your product’s shape, similar to plastic thermoforming – so there is an upfront tooling cost and lead time before production can start, which is worth factoring into your project timeline alongside your artwork and sampling schedule (see our packaging RFQ guide for how to plan this into a quote request). Per-unit cost is generally competitive with or lower than molded plastic at scale, though thin-wall pulp with a refined finish carries a premium over thick-wall.

Is molded pulp packaging compostable?

Yes, uncoated molded pulp is generally both recyclable and compostable. If a water-resistant or grease-resistant coating is added for a specific application, check with your supplier whether that coating affects compostability.

Can molded pulp be printed or colored?

Yes, though options are more limited than paperboard – pulp can be produced in a natural fiber tone or dyed a solid color during the pulping process; detailed multi-color printing directly onto molded pulp is uncommon.

Does molded pulp require a custom tool for every product?

Generally yes, since the tray shape is specific to your product’s dimensions. Standard-size trays (for common bottle or jar sizes) may be available off-the-shelf from some suppliers, avoiding tooling cost.
