Custom packaging is light but bulky. A pallet of rigid boxes can weigh relatively little yet take up a lot of space, which makes the choice of freight method one of the biggest variables in your total landed cost. Choose sea freight when you could have used air and you may miss a launch; choose air when you could have used sea and you may pay more for shipping than for the boxes.

This guide compares the main shipping options for packaging orders from China and Vietnam and explains how to decide between them.

The Main Shipping Options

Sea Freight (FCL and LCL)

Ocean shipping is the standard method for bulk packaging orders. There are two ways to book it:

  • FCL (Full Container Load): You book an entire 20ft or 40ft container. It is cost-effective once your shipment fills most of a container, roughly from 15 to 20 cubic meters upwards for a 20ft.
  • LCL (Less than Container Load): Your cargo shares a container with other shippers and you pay per cubic meter. Ideal for smaller orders of a few pallets, though it adds consolidation and deconsolidation time at each end.

Air Freight

Air cargo is booked through a forwarder and flies airport to airport, followed by customs clearance and local delivery. It is much faster than sea but typically costs several times more per kilogram of chargeable weight.

Express Courier

Services such as DHL, FedEx and UPS offer door-to-door delivery with customs clearance included. Express is ideal for samples and small urgent orders, but expensive for anything beyond a few cartons.

Transit times vary by route, season and carrier, but typical port-to-port or door-to-door ranges look like this:

For sea freight, add time for trucking to the port, customs clearance and final delivery, which can add one to two weeks overall. Disruptions such as Red Sea route diversions, port congestion or peak-season capacity shortages can extend times further.

Why Volumetric Weight Matters for Packaging

Air and express carriers charge by chargeable weight, which is the greater of actual weight and volumetric (dimensional) weight. Volumetric weight is calculated from carton dimensions, commonly length x width x height in cm divided by 6,000 for air freight or 5,000 for express.

Because assembled rigid boxes are mostly air, their volumetric weight is often several times their actual weight. That is why air-freighting assembled rigid boxes is so expensive, and why sea freight, which charges by volume or weight at much lower rates, is the default for bulk packaging.

How to Reduce Freight Costs

  • Ship flat whenever possible: Folding cartons, paper bags and mailer boxes ship flat. For rigid boxes, consider foldable rigid boxes, which can cut shipping volume dramatically.
  • Nest boxes: Two-piece lid and base boxes can sometimes be packed with bases nested and lids nested, reducing carton count.
  • Optimize master cartons and pallets: Ask your manufacturer to design export cartons that fit standard pallet and container dimensions efficiently.
  • Consolidate orders: Combine several SKUs into one shipment to move from LCL to FCL, or to share fixed costs.
  • Split shipments: Air-freight a small portion for launch and send the balance by sea.

When to Use Each Method

Choose Sea Freight When

  • You are shipping a full production run
  • Your launch date allows at least six to eight weeks after production is finished
  • The packaging is bulky relative to its weight (almost always true for rigid boxes)

Choose Air Freight When

  • A launch, trade show or retail deadline cannot move
  • The order is small and high value, such as premium boxes for a limited edition
  • You need a portion of stock quickly while the rest follows by sea

Choose Express When

  • You are shipping samples, pre-production proofs or a few cartons
  • You want door-to-door delivery with customs handled by the courier

Incoterms and Who Books the Freight

Who arranges the freight depends on your Incoterm. Under FOB, the factory delivers goods onto the vessel at the port of loading and you or your forwarder handle the main freight. Building Freight Into Your Timeline

A realistic timeline for a custom packaging order shipped by sea looks like this:

  1. Artwork, die-line and sampling: 1-3 weeks
  2. Production: 15-30 working days after sample approval
  3. Inland trucking and export customs: 3-7 days
  4. Ocean transit: 15-45 days depending on destination
  5. Import clearance and delivery: 3-10 days

Is LCL or FCL better for a packaging order?

LCL suits smaller shipments of a few pallets. Once your volume approaches roughly 15 cubic meters or more, a 20ft FCL container is often similar in cost or cheaper and has fewer handling steps, which reduces the risk of carton damage.

Why is air freight for rigid boxes so expensive?

Airlines charge on the greater of actual or volumetric weight. Assembled rigid boxes are large but light, so their volumetric weight is high, which multiplies the cost.

Should I insure my packaging shipment?

Cargo insurance is inexpensive relative to the value of a production run and is strongly recommended, particularly for sea freight, where the carrier’s liability is limited.

Can I ship samples by express and bulk by sea?

Yes, and this is the most common approach. Samples and pre-production proofs travel by express courier for fast approval, and the bulk order follows by sea freight.

How does shipping from Vietnam compare with China?
